i have been meaning to do this for a while myself. i am going to to do it next week, honest  it might wait a couple weeks though.

i have looked into the square shaft. i got responses both ways- "it vibes at 5 mph" and "mine is good to 60 mph"

i am going to try and make one out of some tractor parts. tractor supply company has plines and joints to make shafts for equipment. i am going to try and make a spline slip out of their struff for $50 or so and use the stock cv.

if you want to make a square shaft you should use seamless "receiver tube"

and if yotarunner sees this, he has some great pics he sent me of his square shaft.

Toyguy,

here is a good link.

Within the link are some good links on Pirate that explain it all. I have been very happy with my front one and am getting ready to do a back one as well for the trails.

I made one.... I only have to shim the inside tube for a tight fit, pictures next week!

For the best fit get the seemless reciver tube for the top(tcase/CV end) and fit some normal stock for the bottom pinion end.

I Don't greese mine at all just the CV at times if I have the gun out... but not often... It works fine up to about 25-30mph, It would probably be ok going faster, but I don't want to run the risk of mangling the tcase.

I just buchered up an IFS shaft for the project.
Grinded off the tubes and milled down the CV part square to fit into the square tube... Welded the S#$% out of it. the old splined end actualy fit really good inside the smaller lower tube, so I didn't have to cut it apart. Just slid it in and welded it... I did cap the inside Square tube after running it for a while, it would collect moisture, but that all I've done.

Sorry Toyguy about the PM, I had my head else where... I am going to shim the inner part because there is too much play between the square tubings. I can only shim it on top and one side. I know it will throw it off balance but it will be for trail use only. I will make a regular one when I have more funds because it is really nice to have 4WD in winter .

I dont belive its even worth it to shim it.

I just caped mine and fill it with lube. All the lube in there does both, balances and takes up the play.......

This isnt rocket science........ its a square drive shaft :D

Kyron is right! The only reasion I'd shim mine is when there isn't any torque applied ie: coasting down a hill. It rattles a bunch... but it also gets ALOT of attention from super guys that paied $300-$400 for their LT shafts that I still have more travel then....LOL But to each their own.
He's also right..... "It's only a Square D-Shaft!"
You guys sometimes put too much thought in this stuff. Good in most cases, just not this one... But don't be stinggy(sp?) on the welds...
Down falls I deal with:
Yes, in winter and ice I cannot use it, but with the spool in the back I get around just fine. And there is no way I'll take my rig out on ice and snow fast enough to need 4wd (50+mph). I didn't build it to be a race car, and if you need to go that fast in those kinda conditions then pass me...!
